On aluminum, the heat affected zone loses temper, so a weld is a soft band across a member that was extruded strong. We design around it. Welds go where load is low, corners get internal gussets or mechanical fastening, and long spans avoid a continuous welded seam in the middle of the bending moment. Filler goes in at 5356 where strength matters more than crack sensitivity.

On galvanized steel, any weld or cut destroys the zinc for an inch either side. That has to be restored, properly, with a zinc rich repair applied to clean metal, not painted over with whatever color matches. Skipping it is the single most common shortcut we find on gates that arrived rusting at the joints within two years. The repair coating has to carry enough zinc in the dry film to keep working sacrificially.

Joining aluminum to steel is its own problem here, and we solve it by not welding it. There is no sound weld between the two, so the joint is bolted with an insulating gasket between the faces, isolation bushings in the holes and stainless hardware through them. Where a steel post has to carry an aluminum leaf, the hinge plate gets that treatment, because a bare joint between those metals fails in a couple of years.

All of which is an argument for shop work. We fabricate, finish and dry fit before anything leaves, because a shop can blast, pretreat and coat in a controlled sequence and a driveway cannot. Field welding on a finished gate means grinding through the coating system you just paid for. Rebuilding a coating with a brush in this humidity is not the same product, however carefully it is done.

Repairs are the exception and we do plenty of them. When a gate has been struck or a rail has rotted through, we cut back to sound metal, splice in matched section, and treat the repair area as its own small finish job rather than as a touch up. Straightening a bent member is nearly always false economy, because worked metal fails again at the same point.
